Hi, a few days ago I updated one that had never been connected to a pc since the day it was purchased. TTHome updated the Navcore (to 7.903) and also the Bootloader as well as the GPS firmware. Once the updates were complete, I deleted the old map folder, loaded a new map from Navitotal and used Fastactivate to patch the map and the system file, added the latest speed cameras ... and now have a fine, current, unit.
I can't help with why your update failed - was it in fact the update that failed or was it that the TT failed to boot AFTER the update? Did you try a hard reset?
As far as the SD Card is concerned, backup your existing card (using Explorer, not TTHome) and then restore the contents to a new bigger card - your unit accepts SD Cards up to 2 Gb, but a 1GB should be sufficient unless you want to install a European map. Do make sure that the battery is as fully charged as you can get it to be as battery depletion during a bootloader or firmware update, will be terminal. A better option is to keep a power source applied - just in case.
